Best Material for Functional Prototypes

Start with the job, not the filament name

Ask what will kill the part: bending, repeated snaps, heat in a car interior, outdoor UV, rubbing wear, or solvents. A pretty PLA mockup fails differently than a PETG bracket or an SLS nylon clip. If you need appearance and fine detail first, lean SLA. If you need toughness and low cost, lean FDM. If you need durable, complex shapes without support scars, lean SLS.

FDM workhorses

PLA is excellent for form studies, jigs that stay indoors, and cheap dimensional checks — less ideal under sustained stress or heat. PETG balances toughness, layer adhesion, and ease of printing for brackets, covers, and general fixtures. ABS/ASA suit warmer environments and outdoor/UV exposure better than PLA; ASA is often preferred outdoors. Nylon handles wear, living hinges, and repeated flex when dry and well printed. TPU covers gaskets, bumpers, and soft-touch grips — choose hardness based on how much stretch you need.

Resin when detail matters

Standard photopolymer resin excels at appearance models, fine textures, and small assemblies where layer lines would show on FDM. Tough or engineering resins improve impact resistance for snap-fits and thin walls, but they still behave differently from injection-molded ABS or polycarbonate. Keep UV exposure and long-term creep in mind for end-use resin parts. Use resin when the prototype’s job is “looks and fits like production,” not necessarily “survives a drop test forever.”

SLS nylon for durable use

PA12 SLS is a go-to for clips, brackets, ducts, and housings that need more isotropic strength than FDM and cleaner surfaces on complex geometry. There’s no filament-style infill tradeoff — parts are typically solid sintered powder — so design with hollowing and escape holes when volume (and cost) get large. SLS is especially strong when supports would ruin an FDM cosmetic face or when living features need consistent performance.

Fit check / cheap iterate → PLA or PETG FDM. Outdoor or warmer cabin parts → ASA/ABS. Soft seals and grips → TPU. Show model with fine detail → standard SLA. Snap-fit cosmetic prototype → tough resin or SLS nylon. Load-bearing bracket with complex shape → PETG FDM or PA12 SLS depending on cosmetics and isotropy needs.
