When to Print vs Mold

When 3D printing wins

Choose additive for early prototypes, fit checks, jigs and fixtures, complex internal channels, lattice or organic shapes, and frequent design changes. Quantities from 1 to a few hundred are common, especially when each revision would otherwise mean a new soft tool. Lead time is measured in days, not weeks of mold design and tryout. Printing also shines for personalized or low-volume end-use parts where a mold would never amortize.

When molding wins

Injection molding is the right call when the design is stable, annual volume is in the thousands (or more), and you need the lowest possible piece price after tooling is paid off. Molded parts also deliver consistent cosmetics, tight repeatability, and a huge catalog of engineering resins with UL, food-contact, or automotive grades. If you’re quoting tens of thousands of identical housings, steel tooling almost always beats printing on unit cost.

Cost and lead-time tradeoffs

A simple mold can cost thousands to tens of thousands of dollars and take weeks to cut, sample, and tweak. Printing has almost no tooling cost: you pay per part, and the first article can ship on a normal production lead time. That makes printing cheaper for the first tens or hundreds of units in many programs — even when the molded piece price would eventually be lower. Run the numbers at 10, 50, and 500 before you assume molding is “always cheaper.”

A practical hybrid path

Most teams print to validate fit, function, and assembly, then lock CAD for molding. Use FDM or SLS for pilot runs, field tests, and sales samples while the mold is being cut. Bridge production covers the gap so you don’t stall the program waiting on first-article molded parts. When the mold is ready, keep printing for fixtures, spares, and the next design spin.

Design differences to watch

Molded parts need draft, uniform walls, and ejector-friendly geometry. Printed parts can ignore draft but must respect overhangs, clearances, and process-specific wall thickness. If you know molding is the end state, design with draft and parting lines early — then print that same CAD so your prototype teaches you about the production part, not a fantasy geometry you can’t tool.
